You can generate a design in seconds that would have taken hours before.

But there’s a growing issue we’re seeing daily:

People are sending AI-generated images expecting them to be production-ready files.

And that’s where things go wrong.

AI Generates Ideas. Production Needs Precision.

Tools like Midjourney, DALL·E, and others are powerful.

They’re great for:

  • Exploring concepts

  • Building visual direction

  • Generating creative ideas

But they don’t automatically produce files ready for:

  • DTG printing

  • DTF printing

  • Embroidery

  • Patches

There’s a big gap between:

“This looks good”and“This can actually be made”

The Real Problem Isn’t AI - It’s the Workflow

AI isn’t the issue.

The problem is skipping the steps between generation and production.

Most people:

  • Generate an image

  • Download it

  • Send it straight for print

That shortcut is what causes:

  • Poor print quality

  • Delays in production

  • Additional costs

  • Results that don’t match expectations

The Most Common Mistakes We See

1. Sending Mockups Instead of Artwork

A hoodie with a design on it is not a design file.

It’s a visual preview — not something that can be printed directly.

AI often creates artwork that looks embroidered.

But:

  • There’s no stitch data

  • No structure for digitising

  • No separation of elements

Embroidery requires proper setup — not just a textured image.

3. Low Resolution Files

Most AI exports are:

  • Too small

  • 72 DPI

  • Compressed

This leads to blurry prints and loss of detail.

4. Background Issues

AI images often come with:

  • Busy or baked-in backgrounds

  • No transparency

This makes placement and printing far more difficult than it should be.

AI artwork is not useless.

In fact, when used correctly, it can produce strong, print-ready designs.

But the key is understanding this:

AI is the starting point — not always the final file.


A Simple AI-to-Print Workflow That Works

If you want to use AI properly for merch, this is the process:

1. Generate the Concept

Focus on:

  • Clean compositions

  • Clear shapes

  • Avoiding unnecessary texture noise

2. Upscale the Image

Use tools like:

  • Photoshop

  • AI upscalers

  • Dedicated software

Your goal:

  • High resolution

  • Print size ready (300 DPI equivalent)

3. Clean the Artwork

Refine the image by:

  • Removing artefacts

  • Sharpening edges

  • Simplifying details where needed

4. Prepare the File for Print

For DTG / DTF:

  • PNG format

  • Transparent background

  • 300 DPI

  • Ideally 4000px+ wide

For embroidery:

  • Use the AI image as a reference

  • Redraw or simplify

  • Prepare for proper digitising

Why This Step Matters

When files are prepared properly:

  • Production runs smoothly

  • Print quality is consistent

  • The final product matches your vision

When they aren’t:

  • Time is lost

  • Costs increase

  • Results fall short
